Dual Cure Photo Emulsion Problems: Blurry Edges & Underexposure, Causes & Fixes

Many screen printers run into frustrating stencil defects after coating and exposing dual cure photo emulsion. Fuzzy white fringes around artwork, washed-out details, or incomplete hardening are among the most frequent complaints we see in the screen printing community. If your screen stencil fails even after following your usual exposure time, one of these common root causes may be to blame.

1. Emulsion coated too thick

The #1 cause of underexposed screens is applying an overly thick layer of photo emulsion. When the emulsion layer is too heavy, UV light cannot fully penetrate through the coating during exposure. Even if you extend your exposure time, the deeper section of emulsion stays uncured. Fix: Apply one coat on each side of the screen. If you use a scoop coater, use the thinner edge to get an even, thin coating. The emulsion thickness should sit on the shirt/substrate side, and coat the ink side last. Avoid uneven coating that becomes thicker at the end of the mesh.

2. Insufficient drying time before exposure

A screen may look dry on the surface, while moisture remains trapped deep inside the emulsion layer. Hidden moisture will ruin your exposure result. Fix: After coating the mesh, leave screens to dry fully in a dark, low-humidity space. We recommend an extra 6–12 hours of drying time. You can use a fan to speed up air circulation, but do not rush the drying process.

3. Daylight / ambient UV light damages uncured emulsion

Uncured photo emulsion is extremely sensitive to UV light. Ordinary daylight carries enough UV rays to spoil your stencil in just a few seconds. Many printers make the mistake of washing out screens outside. Daylight hits the ink side before the emulsion is fully hardened, creating fuzzy edges and weak stencils. Always handle uncured emulsion in a dim, yellow safelight workspace.

4. Poor contact between film positive and emulsion

If your transparency film does not lie flat and tight against the coated mesh during exposure, light will leak under the film. This creates the white fringe / blurry border around your printed artwork. Make sure the film is pressed firmly against the screen during UV exposure.

5. Wrong transparency material

Using vellum / drafting paper as your transparency will cause light scattering. Light can pass through the material unevenly, and you will never get sharp, crisp stencil edges no matter how you adjust your exposure minutes.
